What Expol is , and why it's different.

What Expol is, how it differs from batts and rolls, and how to choose between White R1.4 and Black R1.8.

Expol is a rigid expanded polystyrene (EPS) panel that fits between the joists of a suspended timber floor to slow heat moving through the floor.

Because it is a rigid board and not a soft batt or roll, it holds its shape in the joist cavity and keeps delivering its rated thermal resistance instead of sagging and opening gaps over the years. It is made in Australia by The Foamex Group and comes in two grades: White R1.4 for general use, and Black R1.8 where higher performance is wanted.

White R1.4 is the standard panel for most suspended timber floors. Black R1.8 is the graphite-enhanced panel, with around 30% higher thermal resistance at the same 60mm thickness.

The R-value is the difference that counts. R1.8 against R1.4 is roughly 30% more resistance to heat flow, so Black suits colder climate zones, larger heated areas, or anyone wanting to go past the minimum and cut running costs. White is the sensible default for most homes and is stocked in all three widths. Black is stocked in the 410mm width, with 470mm and 560mm made to order. The main advantage is rigidity: Expol holds its shape between the joists, so it does not sag and open the gaps that reduce a soft batt’s or roll’s real-world performance.

A rigid panel keeps its rated thermal resistance in place for the life of the floor, which is the practical difference over time. Alongside that, Expol is:

  • Water-resistant, which matters in a subfloor. Government and council guides single out polystyrene as the insulation that holds its performance when damp, where bulk fibre insulation loses it.
  • Not a food source for vermin.
  • Made with a flame-retardant grade of EPS.
  • Safe to handle, with none of the itch or the gloves-and-mask routine that comes with glasswool.

Yes, Expol sold in Australia is manufactured here by The Foamex Group who have been manufacturing NSW & Victoria since 1984.

Expol is also made and sold in New Zealand, where it is manufactured locally. Buying the Australian product keeps the supply chain short and supports local manufacturing.

Expol is made from expanded polystyrene (EPS): small polystyrene beads that are expanded with steam and moulded into a stable, closed-cell board.

EPS for building use is manufactured to AS/NZS 1366.3, the Australian and New Zealand standard for rigid cellular polystyrene. The closed-cell structure is mostly trapped air, and that is what gives the panel both its thermal resistance and its moisture resistance. The board is then profiled with concertina edges so it fits common joist spacings.

R-value measures thermal resistance: how well a material slows the flow of heat. The higher the number, the better the insulation.

Insulation R-values in Australia are measured and declared to AS/NZS 4859.1, so an R1.4 or R1.8 rating is a like-for-like figure you can compare across brands and materials. For a suspended timber floor, a higher underfloor R-value cuts winter heat loss down through the floor and summer heat gain up through it. How much you need is set by your climate zone: NCC 2022 (Volume Two) requires a suspended floor to meet a nominated R-value for downward heat flow in the relevant zone. An energy assessor or builder can confirm the target for your build.

Measuring, cutting, fitting.

Panel sizes, pack coverage, measuring joists, fixings, and what to do when the gap is not an exact fit.

Expol panels are 1200mm long and 60mm thick, in three widths (410mm, 470mm and 560mm) to match the most common joist spacings in Australian timber floors.

White R1.4 is stocked in all three widths. Black R1.8 is stocked in 410mm, with 470mm and 560mm made to order. To work out how many packs your floor needs, use the Expol calculator.

Measure the gap between your floor joists, then match it to the nearest panel width. Expol colour-codes the widths so it is quick to pick on site:

  • Blue: 560mm
  • Green: 470mm
  • Orange: 410mm

Joist spacing varies, especially in older homes, so measure in a few places rather than trusting one reading. The concertina edges give each panel a little compression for a snug fit, and where a cavity is narrower or wider than a stocked width, the panel trims or packs out cleanly (see the next answer). The easiest way to size on site is the printable Expol underfloor ruler: hold it against the cavity and read off the width.

Coverage runs from 5.41 m² per pack (410mm) to 6.05 m² per pack (560mm), depending on width.

The accurate way to get a pack count is the Expol calculator: enter your total subfloor area and joist spacing and it returns a quantity, with allowance for the offcuts you lose trimming around pipes and obstacles. Measuring the whole subfloor area first, in sections if the layout is broken up, gives the calculator the number it needs.

Expol’s concertina-cut edges let each panel compress slightly for a snug fit, and the same cuts let you trim the panel down or pack out a wider cavity cleanly.

The concertina channels compress by roughly 2mm on each side, so a near-fit becomes a firm fit with no cutting. If the cavity is wider than the panel, run a sharp utility knife along one of the pre-cut channels to make a strip that fills the gap. If it is narrower, trim the panel down along a channel. Aim for a firm fit with minimal gaps, and trim around pipes and wiring as needed. Gaps are where underfloor performance is lost, so the snug fit is the job.

Z-Clips fix panels from underneath an existing floor (a retrofit). Joist Saddles support panels from above during a new build.

  • Both hold the panel positively in place, which matters because timber moves as it expands and contracts, so even a snug panel benefits from a fixing.
    Z-Clips, existing homes. When you retrofit under an existing suspended floor, Z-Clips secure the panel between the joists from below. Two per panel, placed diagonally at opposite ends.
  • Joist Saddles, new builds. With the joists exposed from above, the saddle sits over the top of the joist and the panel drops into the cavity onto the saddle’s feet. Two per panel, diagonally placed.

Yes, If you would rather not use mechanical fixings, an EPS-safe silicone adhesive holds Expol panels in place just as well.

Z-Clips (existing floors) and Joist Saddles (new builds) are the mechanical options, but a silicone adhesive is a fine alternative if you prefer to glue rather than clip. The requirement that matters is that the adhesive is fit for EPS, which means solvent-free. Solvent-based adhesives attack polystyrene and break the panel down over time. Any hardware store can point you at an EPS-safe silicone, and you should follow the adhesive maker’s instructions.

WireGuard is a waxed-paper barrier that keeps exposed electrical cabling from sitting directly against the EPS panel.

Plasticisers in cable sheathing can react with polystyrene over time, which can degrade both the cable and the panel. A separator is good practice wherever insulation meets electrical cable, whatever the insulation material. WireGuard is the purpose-made Expol accessory for it, sold nationally through The Foam Shop.

Yes. Expol is designed for DIY on accessible suspended timber floors: the panels are light, cut with a utility knife, and do not irritate skin the way batts and rolls can.

The concertina edges mean many cavities fit snug with no cutting at all. The video library walks through both new builds and retrofits step by step. Where the subfloor is unsafe, damp, very low-clearance, or has electrical problems, bring in a professional. Before you work under an existing floor, switch the power off at the mains and put a warning sign on the fuse box so nobody switches it back on.

03  ·  Safety & compliance

Fire, handling, standards.

PPE, how Expol behaves in a fire, and where it sits in Australia’s building and bushfire standards.

EPS is non-irritant and non-toxic, so handling Expol does not call for the gloves, mask and goggles that glasswool does. Sensible site PPE still applies.

Wear gloves when cutting with a utility knife, and follow WorkSafe and general site PPE guidance. The safety step that matters most under an existing floor is electrical: switch off at the mains and sign the fuse box before you start, so the power stays off while you work. Like most building materials, EPS is combustible. The flame-retardant grade is what changes its behaviour: it resists ignition and does not sustain a flame once the ignition source is removed.

Expol is made with a flame-retardant grade of EPS (the grades are defined in AS/NZS 1366.3). It shrinks away from a small flame rather than feeding it, but it still needs to be kept away from ignition sources and hot works, and installed to the product instructions. For compliance, the fire performance that counts is that of the whole floor system, not the panel on its own, and that is governed by the National Construction Code.

A BAL rating applies to the whole building, not to a single insulation product, so there is no standalone BAL rating for an insulation panel.

For a home in a bushfire-prone area, whether a given underfloor build-up is suitable depends on the full subfloor system, the building design, and the requirements of AS 3959, the bushfire construction standard. Expol’s flame-retardant grade reduces flammability, but it is the system that gets assessed. Check with your builder, building surveyor or local authority, and see the Downloads page or contact us for documentation.

Yes, and measurably. Between 10% and 20% of a home’s heat loss occurs through the floor, according to the Australian Government’s YourHome guidance, and underfloor insulation is what slows that flow.

That heat moves both ways: out through the floor in winter, in through it in summer. Slowing it means a more even indoor temperature, warmer floors underfoot, and lower heating and cooling energy over the life of the home. Suspended timber floors with an accessible subfloor are among the easiest elements to insulate well, which is part of why the return is worth having.

The total depends on three things: the floor area you are insulating, the grade and R-value you choose, and whether you DIY or pay for labour.

For a suspended timber floor, the best insulation is one that fits snugly between the joists and stays put, which is where rigid EPS panels have the edge over soft batts and rolls.

Look for insulation that:

  • Fits firmly between joists, since soft insulation that sags loses real-world performance
  • Is rigid enough to hold its shape for decades
  • Is water-resistant, because it is going into a subfloor
  • Is flame-retardant
  • Does not feed rodents or vermin

Environmental credentials.

How EPS is made, its footprint, whether it is recyclable, and the case for insulating an existing home.

Yes, Clean, dry EPS is recyclable, and it is collected through EPS drop-off points and participating council and industry programs across Australia.

The honest detail matters here: recyclability depends on there being a collection point near you, not on kerbside bins, so keep offcuts clean and dry and take them to a drop-off. Expanded Polystyrene Australia (EPSA), the national body for EPS manufacturers and distributors, maintains a current list of drop-off locations. Expol, through The Foamex Group, works with EPSA on that recycling network.

EPS is made mostly of trapped air, so it delivers its insulation performance from a small amount of raw material, and the manufacturing process uses no ozone-depleting CFCs or HCFCs.

There are no harmful residues in the finished panel and no residual solid waste from the process. The larger point is the whole-of-life one: over the decades an underfloor panel spends in a floor, the heating and cooling energy it saves far outweighs the energy used to make it. That avoided energy is the core environmental case for insulation of any kind.

EPS is expanded polystyrene: a lightweight rigid foam made from polystyrene beads that are expanded with steam until the finished material is mostly trapped air.

Polystyrene itself starts as styrene, a compound that also occurs naturally in foods like cinnamon and coffee. In manufacturing, styrene is polymerised into long chains, then the beads are expanded and moulded into a stable, closed-cell board. That trapped-air structure is what gives EPS its insulation performance and its light weight, and it is used in underfloor, wall and slab insulation as well as other building applications.
